Block planning in SAP S/4HANA offers an effective solution for this: it allows production orders to be grouped according to common characteristics so that setup times can be significantly reduced and production processes can be made noticeably more efficient. This method offers clear added value compared to traditional planning approaches and supports more economical production at a high level of quality.

The principle of block planning

In many branches of industry, such as metal, paper or food processing, retooling machines is time-consuming and cost-intensive. The idea of block planning: similar products are grouped together in so-called production blocks and processed together. Within such a block, only orders that meet certain characteristics - such as a certain quality, color or coating - are scheduled. This eliminates unnecessary setup changes.

SAP S/4HANA supports this principle in the Production Planning and Detailed Scheduling (PP/DS) module. Blocks can be configured flexibly - they can be extended, shortened, moved or fixed. Recurring blocks are also possible, for example by defining reference cycles. This creates a planning framework that is precisely geared to the requirements of production operations.

Practical example: more efficient production in the rolling mill

A steel manufacturer uses block planning for its rolling mill. Depending on the alloy and target dimensions, the production orders are divided into blocks, such as "Block A - hot-rolled strip, quality X" or "Block B - high-strength steel, quality Y". In the past, machines had to be reset for each batch. Today, orders with identical rolling temperature, width and material quality are automatically scheduled in the same block - directly in the detailed planning table.

The result: the changeover effort can be significantly reduced, production capacities are used more efficiently and planning reliability is improved. The confirmation of deadlines for customer orders is also much more reliable, as free capacities within suitable blocks can be quickly identified and used.

Directly integrated into SAP S/4HANA - and highly flexible

Technically, block planning is based on characteristics of a resource classification in PP/DS, which is derived either from the operation classification in the routing or, if variant configuration is used, from corresponding characteristics. Planning is carried out graphically in the planning board, where blocks are clearly displayed and can be edited intuitively.

Another advantage: block limits can be provided with tolerance ranges. This creates additional flexibility and avoids unnecessary bottlenecks if time limits are too rigid - especially when production realities deviate from theory.

Seamless integration into the availability check (aATP)

Another plus point: block planning is fully integrated into the extended availability check (aATP) of SAP S/4HANA. During order entry, the system checks whether suitable blocks and capacities are available. If so, a temporary receipt element is created that takes both material availability and production capacity into account. Once the order has been saved, this element is adopted as a fixed receipt. In this way, a realistic delivery commitment can already be guaranteed in sales - with direct reference to production planning.
